Two print cylinders can fit the same press and repeat but create very different work at changeover. One may be easy for operators to lift several times per shift, while another is chosen for a demanding duty and long service. Steel or aluminium should therefore be specified after the press interface, handling method, job frequency and damage history are understood. Material is important, but it cannot compensate for an incorrect gear, journal, bearer, diameter or working width.

Start with the press drawing and the actual job range

Identify the press make, model and print station. Record the repeat or tooth count, circular pitch or module, body diameter, bearer diameter, journal dimensions, working face, overall length, gear position, running direction and any mounting references. If a verified drawing is available, use its revision number instead of recreating dimensions from memory.

List the plate and tape builds that the cylinder must carry, the maximum printed width, operating speed, normal impression setting and the heaviest production condition. Add the number of changes per shift and where the cylinder moves between storage, plate mounting and the press. A cylinder used once a month presents a different handling problem from one changed six times in a shift.

Rotometal states that its standard and custom flexo print cylinders are available in steel and aluminium and can be made for press-specific requirements. That choice should come after the mechanical interface is fixed. The correct material on the wrong journal or gear specification is still an unusable cylinder.

Use aluminium when lower handling weight solves a measured problem

Rotometal describes aluminium print cylinders as the lighter option for easier handling. Lower mass can matter when operators mount cylinders by hand, the press has frequent repeat changes or the route from storage to the machine involves several lifts. Ask for the finished weight of the proposed cylinder, not only the material name, because face width, repeat, tube construction, journals and gear all change what the operator actually handles.

Map the complete change. Note the lift height, reach into the station, trolley or hoist availability, space for two operators and the method used to protect the plate and gear. If the current cylinder is already within the plant's safe handling method, lower weight may not be the main buying criterion. If changes are delayed because the tool needs extra handling equipment or people, the weight should be measured in the trial.

The Rotometal catalogue notes that a print cylinder can be made from tube to reduce weight. Confirm the construction offered for the exact repeat and width, along with the permitted operating conditions. Do not assume that every aluminium or tubular design is interchangeable with an existing solid cylinder.

Use steel when maximum durability is the controlling requirement

Rotometal positions robust steel as the option for maximum durability. That makes steel worth evaluating where the cylinder sees demanding service, frequent mechanical contact or a long expected working life. The decision should still be tied to the cylinder size, handling system and press duty rather than a general belief that heavier automatically means better.

Review why the present cylinders are removed from service. Separate surface scores, bent journals, damaged gears, worn bearing seats, corrosion, incorrect dimensions and operator handling damage. A steel body will not prevent damage caused by lowering a gear onto a hard surface, scraping tape with a metal tool or running a cylinder that does not match the station.

Check storage and transport as part of the material decision. Record whether cylinders are stored vertically or horizontally according to the approved arrangement, how the journals and gear are supported, and whether condensation, ink or cleaning liquid reaches the working surface. A durable material still needs a controlled path from the rack to the press and back.

Specify concentricity, gearing and surface separately

Print quality depends on the complete cylinder geometry. Rotometal highlights concentricity for stable running and offers standard or hardened and ground gears. State the required runout, balance, gear quality, backlash condition and inspection method on the purchase drawing. Do not leave these as implied features of steel or aluminium.

Record the condition of the mating drive and bearings before blaming a new cylinder for a once-per-revolution print fault. A damaged gear, worn bearing seat or contamination between the cylinder and mounting tape can create a repeating result even when the cylinder body material is correct. Baseline measurements taken before installation make the later diagnosis much easier.

Rotometal also lists register lines, custom journal dimensions and surface treatments as available features. Mark the required horizontal and vertical guidelines on the approved drawing and confirm how they relate to the plate artwork. A line that is precise but positioned for another mounting method adds confusion rather than control.

Treat the working surface as its own specification

The base material and the working surface are not the same decision. Rotometal states that print-cylinder surfaces can be anodised for protection against scratching and mechanical damage. Its ANTIFRICTION option is intended to help mounting tape and foam release from the cylinder during changeover. Confirm which treatment is offered for the selected construction and what cleaning products and tools are approved.

Use the plant's current tape-removal record to decide whether a specialised surface has value. Record removal time, residue area, solvent use, scrapers or pads used and any cylinder damage found after cleaning. A coating should be evaluated against that baseline, not against a general promise of a faster changeover.

During a trial, use the normal plate, tape and cleaning method. Check that the tape holds during production and can be removed without lifting or damaging the cylinder surface. Inspect the next mounted plate as well. A clean-looking cylinder after one removal does not prove repeated adhesion and release over the full job cycle.

Approve the cylinder with incoming and on-press checks

At receipt, match the cylinder identification, material, drawing revision, repeat, gear, journals, face width, surface treatment and stated weight to the order. Inspect the packaging, body, bearers, gear and journals before the protective material is discarded. Record any transport damage immediately with photographs and measurements.

Verify runout and other agreed dimensions by the plant's approved method, then complete a controlled press trial. Use a known plate, tape, substrate and job condition. Record mounting time, lift method, impression required, register behaviour, vibration or bounce, gear noise, print result and removal time. Compare it with the reference cylinder under the same conditions where practical.

Questions from production and purchasing teams

What to ask about flexo print cylinder material selection

Is an aluminium flexo print cylinder always the better choice for frequent changes?

Not automatically. Compare the finished cylinder weight, lift route, change frequency, available handling equipment, press duty and required durability for the exact size.

When should a steel print cylinder be evaluated?

Evaluate steel when maximum durability and demanding service are the main requirements, provided the plant can handle the finished weight safely and efficiently.

Does cylinder material determine print quality by itself?

No. Concentricity, balance, gear quality, journals, bearers, surface condition, plate and tape build, mounting and the press condition all influence the result.

Should the working surface be specified separately from the cylinder material?

Yes. Confirm anodising or another treatment, approved cleaning, tape adhesion and removal, register lines and the acceptance method for the selected construction.

What information is needed to quote a replacement print cylinder?

Provide the verified press drawing or complete station dimensions, repeat or teeth, pitch or module, body and bearers, journals, gear, working width, plate and tape build, direction, surface treatment and duty.
