A coating unit can show bare patches, pinholes, excess laydown or a gloss result that moves during the run even when the anilox line count matches the previous job. Varnish, adhesive and functional coating work should not inherit an ink roller specification without review. Start with the finished property and the wet process needed to achieve it, then give the anilox supplier the fluid, doctoring, speed and current roller evidence.

Define the finished coating result

Write down what the layer has to do after drying or curing. That may be a measured gloss range, barrier value, slip, heat-seal response, release, adhesion, rub resistance, chemical resistance or a specified dry coat weight. Include the customer's test method, sample conditioning and acceptance limit. A description such as good coverage is not enough to select an engraving.

Identify the substrate, surface treatment, primer and printed layers under the coating. Record whether the application is full coverage, a spot pattern or a combination of heavy solids and fine reverse detail. If the coating is applied over ink, note whether the print is fully dry or cured before the coating station and which failure is visible in the rejected sample.

Keep an accepted production sample and a failed sample. Mark the machine direction, operator side, gear side, coating station, speed and roll position. If the defect changes across the width or through the roll, that pattern should be part of the anilox discussion rather than being averaged into one coat-weight figure.

Record the fluid and application conditions

Provide the exact coating product, batch, chemistry, solids content and supplier's operating window. Record viscosity with the method and temperature used in production. Note any dilution or make-up addition, mixing time, filtration and pot-life limit. Two products described as UV varnish or water-based coating can behave differently in the same engraving.

Document the press, coating-unit type, chamber or pan arrangement, doctor-blade material and angle, seal condition, circulation route and normal speed range. Include drying or curing capacity and the maximum layer that the line can process without blocking, poor cure, retained solvent or another downstream failure. The anilox cannot correct a drying or curing limit by itself.

Check whether the coating foams, settles, builds on the blade or changes temperature during the run. Record these observations with the coat result. A roller that transfers more fluid during a short setup trial may become unstable when the coating has circulated for an hour or when production speed and temperature reach their normal level.

Establish the condition of the current anilox

Clean and inspect the current roller using the approved process before calling its nominal volume unsuitable. Look for blocked cells, scoring, coating build-up, chipped ceramic and a cross-web difference in cell condition. Measure at several positions where the maintained method allows it and keep the report with the marked coating samples.

Zecher distinguishes actual scoop volume from geometric cell volume. Its VoluCheck method uses a standard test fluid, an application-related doctoring step and an impression to determine the fluid held in and on the roller after doctoring. Its Dotscope method creates a geometric model of measured cells. Zecher notes that results from the two methods are not necessarily comparable because different factors influence them.

Use the same measurement method and settings when comparing the approved roller, the problem roller and a proposed replacement. A number from another instrument or algorithm should not be treated as a direct match without correlation. Record the original certificate, present measured result, cleaning history and production hours where available.

Choose cell geometry with the application supplier

Send the anilox supplier the finished target, fluid data, present engraving and measured condition, coating-unit details and press samples. Ask which engraving family and volume range should be trialled for the actual job. Do not choose from line count alone or copy a roller that works with a different coating chemistry and blade system.

Zecher lists Hexa 60° as a standard option for flexographic printing and coating, H.I.T. for higher and more homogeneous transfer in suitable varnish and coating work, and Trihelical as an open engraving option for large-area prints and coatings. These descriptions identify possible routes, not a universal answer. The correct option depends on the fluid, machine parameters and production speed.

Check whether the engraving must balance a continuous film with fine detail, reverse copy or edge definition. An open geometry that carries a difficult coating still has to doctor cleanly and release the required amount without flooding the plate, substrate or coating unit. Confirm cleaning access and the likely contamination risk before approving very high volume or a special geometry.

Run a controlled coating trial

Use a banded roller or a planned comparison where the supplier and press arrangement support it. Hold the coating batch, solids, viscosity, temperature, substrate, blade, speed, drying or curing and test method constant while comparing the proposed engravings. Label every sample with the band or roller and the production condition.

Measure the wet or dry result using the agreed plant or laboratory method. Check the full web width and several points through the run. Include appearance, pinholes, foam, edge build-up, reverse detail and the required functional test. One visually glossy sheet at setup speed is not sufficient evidence for a production coating specification.

Challenge the preferred result at the normal low and high speed, after the coating has circulated and after a planned stop and restart. Confirm that drying or curing remains acceptable and that the roll can be rewound, handled and converted without blocking or surface damage. Record the chosen operating window, not only the best single sample.

Keep the coating specification with the job

Store the coating product and batch, substrate, anilox identification and certificate, measured volume method, blade, viscosity, temperature, speed, drying or curing settings and approved test results in the job record. Add a photograph of the accepted surface and retain a physical sample under the normal quality procedure.

Trend coat-weight or gloss movement against roller cleaning and inspection. If the result gradually falls while the formulation and process remain stable, measure the roller before increasing viscosity or ordering more nominal volume. If the result changes suddenly, inspect contamination, blade and seal condition, circulation, temperature and coating batch first.

Questions from production and purchasing teams

What to ask about anilox selection for coating

Can the same anilox be used for ink and varnish if the line count matches?

Not automatically. The coating chemistry, solids, rheology, required film, doctoring, speed and drying or curing limits may need a different volume or cell geometry.

Why can two anilox volume reports show different values?

Actual scoop-volume and geometric cell-volume methods measure different things and are influenced by different factors. Compare rollers using the same maintained method and settings.

Should a higher-volume anilox be selected when gloss is low?

Only after confirming the current roller is clean and measured, the coating condition is correct and drying or curing can accept more laydown. Low gloss can have causes outside the anilox.

What should be included in a coating trial?

Hold the fluid, substrate, blade, speed and drying or curing conditions constant, identify every engraving, test across the width and through the run, and check the required finished property.

What evidence should be sent for an anilox coating review?

Send the finished target and test, coating data, substrate, unit and blade details, current anilox certificate and measurement, process conditions, and marked accepted and failed samples.
